1. Map the distribution route before selecting board

A carton used for parcel delivery faces repeated drops, conveyor impacts and unpredictable orientation. A palletized industrial shipment may face compression during stacking, vibration, humidity and long storage. Retail-ready packaging adds opening, shelf presentation and replenishment needs. 3. Match the structure to product vulnerability

Heavy, fragile, sharp, moisture-sensitive and cosmetically delicate products need different protection. Identify the product center of gravity, unsupported spans, protrusions and surfaces that cannot be marked. An insert may locate the product and transfer loads away from vulnerable areas, allowing the outer carton to work more efficiently.

Consider how the operator packs and closes the carton. A strong laboratory sample can still fail if the product is loaded in the wrong orientation, tape placement varies or empty space allows movement. Packing instructions, fixtures and simple visual checks should be part of the system for repeat production.

5. Validate the complete pack, not only the board certificate

Material test values help control incoming board, but they do not fully predict performance of the converted package. Creases, slots, hand holes, printing, humidity, closure and pallet pattern all affect the result. Validation should use production-representative materials and the real product or a justified equivalent.

Choose tests that reflect the distribution hazards identified earlier. Drop, vibration, compression or climate conditioning may be relevant. Agree on sample conditioning, pack method, acceptance criteria and who witnesses the test. Record any reinforcement or special packing step used in the successful sample so it becomes part of production instructions.

6. Give suppliers enough information to compare quotations

Provide product dimensions and weight, packed orientation, order quantity, delivery destination, artwork coverage, board preferences and expected route. Include pallet restrictions, sustainability requirements, testing needs and whether tooling or samples should be quoted separately. A physical product or accurate model can help with insert design.

When comparing proposals, look beyond the price per carton. Review packed dimensions, material description, assembly labor, product protection, container efficiency, tooling ownership and minimum order quantity. A lower unit price can be offset by damage, excessive freight volume or slow packing. Ask each supplier to state assumptions clearly.

7. Avoid common board-selection mistakes

Common mistakes include copying a grade from an unrelated carton, increasing material without reviewing structure, finalizing graphics before the dieline and testing an empty package instead of the finished pack. Another frequent problem is approving a hand-made sample that uses different board direction, adhesive or packing steps from production.

Create a short design record that explains the route, product risks, selected construction, sample revision and validation result. If the product, route, pallet pattern or supplier material changes, review whether the previous evidence still applies. This makes later cost reduction more disciplined: the team can change one variable, retest the relevant risk and preserve the reasons behind the original design.
